I think your problem is the antialias.
Can you show the part of the template where the number is?

no, AA is definitely not the problem because I?ve activated it in Photoshop when typing the numbers.

What resolution works best for making the numbers? 72 dpi or higher?

Resolution won't work here. You still got to work with a 1024x1024 texture.
Problem is that a 1pixel border is too small and a 2 pixel border too big. And anything in between will give problems since Photoshop will make one pixel black and the other one something between black and the surrounding color.

So the only thinkable solution could be trying to rework / optimize the numbers down to any single pixel, if neccessary.
